sounds like squashfs version mismatch. are you sure you're using the right kernel images in your configuration? can you dump the whole content of your usb stick (dd if=/dev/sd? of=image.img) and put it online somewhere for inspection?

Bug 540000 appears to describe a similar event but this was closed
without resolution.

no, that's something different. there, the user did build an image himself with a wrong options in the live-helper config tree. the symptom however is the same, squashfs version mismatch.

There is also a similar discussion at

but this too did not seem to have been resolved.  Both earlier reports
are much older.

no, that's something different as well. there, it's union fs mismatch (unionfs vs. aufs).
