Not that I think this is causing the problem, but the recommended way
now is simply:
$ cp binary.hybrid.iso /dev/sdc
$ sync

That is the same behaviour no matter what system you boot the image from?

Sometimes? What is different from one time to the next? If you rewrite
the same image file to the same key does it still have the same issue?
Are you changing your configuration between one write and the next?

You're going to need to collect more information about the problem.
It's a bit undefined right now. Anything at all that differs between a
successful run and a failed run would help.
