I've had good luck installing into larger storage, like a 2GB CF, and
then making a squashfs and loopmount of /usr, getting it down to a
reasonable installed size < 512MB, and then cloning that (with rsync
or tar) into the target 512MB CF.

Haven't tried that in squeeze though.
