I've tried this morning with a bigger sda5, but without luck.

There was another terminal open with a tail -f on /var/log/syslog, which
could be an explaination of the failure, given that it was indeed using
some resources.
I'll further investigate this issue tonight.
Other systems affected besides the nslu2?
