crashes during building boot-floppies?

Has anyone had system lockups while building boot-floppies? - 2.2.15, 
and certainly earlier versions.

If occurs during "waiting for sync" during the handling of the
image, and appears to be releated to left over files in 
/var/tmp/boot-floppies (from previous aborted builds),
as deleting these fixes the problem.

I'm using Linux 2.4.0 right now, but this has also happened
on various 2.3.x kernels.
