This has been a problem in the past for me also, and though I'm 
running 24 point fonts on a 1600x1200 screen, I found that if I went 
into the prefs and set that down to 8 or 10 point for the duration of 
the printouts execution to spooling, that all was usably well.  But 
this does point out that some browsers, but not mozilla, will allow 
you to use a different fontsize and family for printouts only.  This 
is a very handy feature that I've never figured out why it hasn't 
made its way into mozilla.  I first discovered the fix about mozilla 
0.5.
