For sparc32 you need to strip the kernel of non-essential parts in order for it to fit into the space reserved for it. It goes approximately like this:

cp /boot/vmlinuz-2.6.18-4-sparc32 vmlinux.gz
gzip -d vmlinux.gz
strip -R .comment -R .note -K sun4u_init -K _end -K _start vmlinux
gzip -9 vmlinux
mv vmlinux.gz /boot/vmlinuz-2.6.18-4-sparc32

Thanks, I'll give it a try tonight. Shouldn't make-kpkg or dpkg --install .deb do this for me?
