I remember some talk about problems booting 700MB disks on some
hardware.

Have you discussed with the debian-boot people what their stand for
Debian is?

Notice: If glancing in the direction of Ubuntu, remember that their aim
is newer hardware only, so they can afford ignoring problems with some
older machines.
