lenny installer build is failing

Hi,

I'm trying to rebuild lenny d-i with a modified localechooser (I have
to add a language not yet supported by d-i, kn_IN)

I am stuck with mkfs.msdos failing. Any clues as to what could be
wrong and how to fix it would be great.

   1.
      mkfs.msdos -i deb00001 -n "Debian Inst" -C ./tmp/hd-media/boot.img 244736
   2.
      mkfs.msdos 3.0.1 (23 Nov 2008)
   3.
      mkfs.msdos: unable to create ./tmp/hd-media/boot.img
   4.
      make[7]: *** [arch_boot] Error 1
   5.
      make[6]: *** [_build] Error 2
   6.
      make[5]: *** [flavour_build] Error 2
   7.
      make[4]: *** [medium_build] Error 2
   8.
      make[3]: *** [subarch_build] Error 2
   9.
      make[2]: *** [all_build] Error 2
  10.
      make[2]: Leaving directory `/debian-installer-lenny/installer/build'
  11.
      make[1]: *** [build-images] Error 2

      make[1]: Leaving directory `/debian-installer-lenny/installer'
  13.
      make: *** [install] Error 2

Disk usage. Btw the same command fails outside of the chroot as well.
   1.
      savannah:/debian-installer-lenny/installer/build/tmp/hd-media# df -h
   2.
Filesystem Size Used Avail Use% Mounted on
   3.
      sysfs 123G 118G 601M 100% /sys
   4.
      savannah:/debian-installer-lenny/installer/build/tmp/hd-media#
